Ok, the machine seems to be performing mostly correctly now. I'm still seeing my macro probing the wrong direction occasionally, but I haven't caught it doing that in the last half-our. So I'm going to mark this as "solved" since my problem of the head occasionally not lifting seems to be fixed by the updated firmware.

If I can find a clear pattern for when the probing macro probes "towards the workpiece" in the wrong direction I'll open another question.

I use an actual probe rather than a plate but the principal is the same.

I got the parts in to connect the pendant, and I got the box mounted. I also got the endstops programed to halt if the machine hits the endstops, but it stills homes. The parts on the deck are to mill the dust shoe.

Yes, I'm a Fusion360 user. I use a version of the DIY CNC Fusion 360 CAM post processor: https://github.com/guffy1234/mpcnc_posts_processor The software DOES create the M3 and M5 commands. I do 3D probing using a probe block that I bought from Avid.

Sorry I'm so late in getting this info back to you. I hope you find it at least interesting if not actually helpful.

I use a meanwell RD-65a to supply 5/12v, combined with a meanwell 150w 24v psu (I have a ac heated bed). The Ed-65a works extremely well and is fanless so it’s quiet.

Alright, I added a wifi access point near the printer. The WIFI signal strength went from -59DBm t0 -48Dbm. It already seems a big improvement. I've had the printer in that location for several months and the Connection Interrupted behavior started with the switch to RRF 3.1. So it appears that RRF3 (or the other associated upgrades) can push a marginal Wifi connection over the edge to nearly unusable. Certainly the performance in this respect was a regression for me.

But, I've got a WiFI access point to put out there near the printer, so that is a solution in my case. Thanks for the help.

I found it!

I turns out that the wire bundle connected to the print head was too short to get to the end of the x-axis travel. So just at the very end of the "priming stripe" (at 210mm out of 215 total travel) the belt would skip a tooth or two. Since it wasn't a problem with the actual kinematics of the machine, the prints came out great... till I paused and went all the way back to X0, where I'd get the matching slip on the other end. Perfect prints, but the virtual geometry didn't match the physical geometry after the priming stripe.

Totally my bad. But this is going to get added to my "wiring change checklist" so that next time I change a heater or a thermistor and take of the cable ties...I'll check that I still have full travel when I do the final tighten on my strain relief.
